Most batteries don't fail — they're worn out by small daily mistakes. A few simple routines double their useful life.

Watering — only after charging

Top up cells with distilled water only after a full charge, never before. Filling a discharged cell causes overflow during gassing and contaminates the electrolyte.

  • Use distilled or demineralised water only
  • Fill to the indicator — never above the splash plate
  • Inspect water level weekly on flooded batteries

Charge fully, every time

Interrupted or partial charges build sulfation on the plates. A forklift battery is designed for one full cycle per shift — opportunity charging shortens life.

  • Avoid stopping a charge before 100%
  • Don't restart work the moment the green light turns on — leave 1h cool-down
  • Use the matched charger profile (flooded / GEL / AGM)

Temperature is half the battle

Above 45 °C battery life drops sharply; below 0 °C charge acceptance collapses. Park batteries in a ventilated, shaded area between shifts.

  • Ideal operating range: 20–30 °C
  • Never charge a battery hotter than 45 °C
  • Provide airflow — hydrogen must vent

Don't go below 20%

Deep discharges below 20% state-of-charge dramatically accelerate plate degradation. Train operators to swap or charge at the 30% indicator.

  • Set the low-voltage alarm conservatively
  • Rotate batteries — never run the same pack into the ground daily
  • Log discharge depth weekly to spot operators that push too hard

Keep terminals clean and torqued

Loose or corroded terminals create heat, voltage drop and arcing. A 10-minute monthly check saves cells from premature failure.

  • Brush off oxidation, apply terminal grease
  • Re-torque cable lugs to spec each quarter
  • Inspect inter-cell connectors for discoloration

Equalize once a month

A controlled equalization charge balances all cells to the same voltage and breaks up early sulfation. Skip it and weak cells start to drag the rest down.

  • Run the equalize program after a normal full charge
  • Check specific gravity of each cell afterwards
  • Flag any cell that drifts more than 0.020 SG from the average

Common mistakes that kill batteries

  • Topping water before charging
  • Opportunity charging during short breaks
  • Leaving the battery discharged over the weekend
  • Using tap water — minerals destroy plates
  • Mixing chargers between battery chemistries
